A plant head in Coimbatore once told us his shop floor ran at 70% utilization. He had the shift reports to prove it. Operators were present, machines were on, and output was coming out the other end. Everything looked fine.

Then we connected Leanworx to his machines for two weeks.

The actual utilization — the – time machines were genuinely cutting, forming, or producing good parts — was 43%.

In manufacturing, machines appear to run continuously. Operators are active. Shifts are full. But once you peel the production data, a large portion of that time is non-productive. Short stoppages. The report says the machine was running. It doesn’t say how well it was running, or how much of that runtime created something valuable.
